How to Advance Aluminum Laser Welding in Automotive Structures

  • Aluminum is commonly used in the automotive industry to reduce weight and improve fuel economy. Laser welding has proven to be one of the preferred joining methods used in automotive due to its high speeds and flexibility across a range in products and materials. With the increasing use of aluminum in different forms such as casting, extrusions and sheets, that are being made into ever more challenging shapes requiring that advancements in the joining methods be developed.
  • Recent developments in beam shaping have expanded the range beyond what was capable with standard fibers lasers.  The Adjustable Ring Mode (ARM) laser takes full advantage of beam shaping by providing central spot with and outer ring of laser light with complete and independent control.  This unique architecture combined with the class leading closed loop power control and low power stability provide the user with unlimited weld profiles without the need to change optics.
  • The ARM laser technology can enable fast modulation from ring and core modes in a delivery fiber by using a special fused fiber combiner to combine fiber laser modules. The resulting ARM laser spatial power distribution enables tailored beam profiles. Those tailored beam profiles enable crack-free welding of UHSS, aluminum alloys without special filler wires.
  • The independent control of ring and core power at high modulation speeds enable special weld start and termination recipes providing additional benefits for crack sensitive materials such as 6000 and 7000 series aluminum alloys.
  • Every application has its own unique challenges. It is exciting to have a flexible product to offer our customers that can be easily integrated into their existing manufacturing process in order to solve the problems welding new aluminum alloys. The feedback from customers that with our ARM fiber laser they were able to weld new material combinations that were previously unsuccessful with standard fiber lasers proves that all the hard work from the team was worth it.

  • Steel is still the predominant material choice for automotive structures.  This is especially true for the main safety structure to protect the occupant during a crash.  The combination of high strength and modulus along with good formability offered by the latest steels such boron-manganese hot stamp and Gen3 make them an ideal choice in order to meet the ever-increasing safety standards mandated by governments and insurance companies.

  • By using the ring to pre-heat the material an increase in the stability of the keyhole from the core has been shown resulting in significant reduction in porosity and weld spatter compared to other IR(infrared) lasers especially when welding zinc coated steels without a gap.
  • The high brightness core has also been shown to enable welding of up to 4 layers of select zinc coated materials without the needing special oscillation patterns such are laser screw welding.
